Inspection and Replacement of the Generator and Voltage Regulator Brushes

GENERAL The brushes can be removed without removing the alternator. However, this requires removing the upper part of the intake pipe.

REMOVAL

PROCEDURE

1. Disconnect the negative (–) battery cable with the ignition switched off.

CAUTION

As a result, information in the electronic memory modules, such as the radio code, will be erased. Without the code, the radio can only be activated by the manufacturer or an AUDI dealership. Therefore, refer to the section Entering the Radio Code.

2. Remove the drive belt. Refer to the Drive Belt Removal and Installation sub-section.

3. Remove the alternator.

4. VALEO alternator: Disconnect the alternator protective cover.

5. Disconnect the voltage regulator from the back of the alternator and carefully remove it.

6. Replace the brushes if their length is 5 mm or less. To do this, unsolder the wire.

7. Check the slip rings for wear. If necessary, turn and polish them.

8. Clean the contact surfaces and check the tension of the contact springs. Replace if necessary. INSTALLATION

9. Insert the brushes (A) and springs (B) into the brush holder (C) and solder the cables.

10. To prevent solder from getting onto the cables when soldering new brushes, hold the brush cables with pliers.

CAUTION

If solder gets onto the cable, the cable becomes too stiff and the brush becomes inoperative.

11. The insulating sleeve over the cable must be clamped next to the soldered joint together with the lug.

12. After installation, check that the new brushes move freely in the brush holders.

13. Hand-tighten the voltage regulator with one bolt, then carefully press it into its final position and tighten.

14. Install the alternator protective cover.

15. Install the alternator.

16. Install the drive belt. Refer to the Ribbed V-Belt Removal and Installation sub-section.

17. Connect the negative (–) cable to the battery.

CAUTION

Activate the power window safety feature, and set the time and enter the radio code. Refer to the Battery Removal and Installation sub-section and the Entering Radio Code sub-section.
