Repair Procedures

Disassembly

  1. Remove the engine and transmission assembly.

(See Engine and Transaxle Assembly - Engine and Transaxle Installation)

  2. Remove the automatic transmission.

(Refer to Automatic Transmission System - Automatic Transmission)

  3. Remove the drive plate.

(Refer to Cylinder Block - Drive Plate)

  4. Remove the front drive shaft. (If equipped with all-wheel drive)

(Refer to Drive Shaft and Axle — "Front Propeller Shaft")

  5. Remove the front differential assembly. (If equipped with all-wheel drive)

(Refer to Drive Shaft and Axle - Front Differential Carrier)

  6. Remove the rear oil seal.

(Refer to Cylinder Block - Rear Oil Seal)

  7. Install the engine assembly on an engine stand for disassembly.

  8. Remove the intake manifold.

(See Intake and Exhaust System - Intake Manifold)

  9. Remove the exhaust manifold.

(Refer to Intake and Exhaust System - Turbocharger and Exhaust Manifold)

  10. Remove the timing chain.

(See Timing System - Timing Chain)

  11. Remove the cylinder head assembly.

(See Cylinder Head Assembly - Cylinder Head)

  12. Remove the air conditioning compressor.

(See Heating, Ventilation and Air Conditioning - Compressor)

  13. Remove the generator.

(See Engine Electrical System - "Alternator")

  14. Remove the cylinder head assembly.

(See Cylinder Head Assembly - Cylinder Head)

  15. Remove the water temperature control assembly.

(See Cooling System - "Water Temperature Control Assembly")

  16. Remove the balance shaft and oil pump.

(Refer to Lubrication System - Balance Shaft and Oil Pump)

  17. Remove the ladder frame.

  18. Remove the piston and connecting rod assembly.

(Refer to Cylinder Block - Piston and Connecting Rod)

  19. Remove the crankshaft.

(Refer to Cylinder Block - Crankshaft)

  20. Remove the knock sensor.

(Refer to Engine Control/Fuel System - Knock Sensor)

  21. Remove the crankshaft position sensor (CKPS).

(Refer to Engine Control/Fuel System - Crankshaft Position Sensor)

  22. Remove the oil pressure sensor.

(See Lubrication System - Oil Pressure Relief Valve)

  23. Remove the oil jet (A).

Inspection

  1. Remove the gasket material.

Using a gasket scraper, remove all gasket material from the top surface of the cylinder block.

  2. Clean the cylinder block.

Using a soft brush and solvent, thoroughly clean the cylinder block.

  3. Inspect the top surface of the cylinder block for flatness.

Using a precision straightedge and feeler gauge, measure the cylinder block and manifold surfaces for distortion.

    Cylinder block gasket surface flatness

Standard: Less than 0.05 mm (0.0019 in) for all

    Less than 0.02 mm (0.0007 in) for 100 mm (3.9370 in) x 100 mm (3.9370 in)

  4. Check the cylinder bore diameter.

Visually check the cylinder for vertical scratches.

If deep scratches are present, replace the cylinder block.

  5. Check the cylinder bore diameter.

Using a cylinder gauge, measure the cylinder diameter at points in the axial and transverse directions.

Standard diameter: 86.00–86.03 mm (3.3858–3.3870 in.)

Installation

  1. Install the oil jet (A).

    Tightening torque: 24.5–29 N·m

  2. Install the oil pressure switch.

(See Lubrication System - Oil Pressure Relief Valve)

  3. Install the crankshaft position sensor (CKPS).

(Refer to Engine Control/Fuel System - Crankshaft Position Sensor)

  4. Install the knock sensor.

(Refer to Engine Control/Fuel System - Knock Sensor)

  5. Install the crankshaft.

(Refer to Cylinder Block - Crankshaft)

  6. Install the piston and connecting rod assembly.

(Refer to Cylinder Block - Piston and Connecting Rod)

  7. Apply liquid gasket to the mating surfaces of the cylinder block and ladder frame.

Ball width: 2.0–3.0 mm (0.08–0.12 in)

  8. Install the oil pan frame (A).

    1. Tighten the bolts in the order shown in 3 steps.

    2. Loosen the bolts in the reverse of the tightening order.

    3. Tighten the bolts in the order shown in 3 steps.

      Tightening Torque

      Step 1:

      8,8–9.8 N·m

      Step 2:

      17,7–21 N·m

      Step 3:

      27,5–31 N·m

  9. Install the remaining parts in the reverse order of removal.
